  • Hi everyone,

    As you all know, Coffee (Dean) passed away a couple of years ago. I am Dean's ex-wife's husband and happen to have spent my career in tech. Over the years, I occasionally helped Dean with various tech issues.

    When he passed, I worked with his kids to gather the necessary credentials to keep this site running. Since then (and for however long they worked with Coffee), Woodschick and Dirtdame have been maintaining the site and covering the costs. Without their hard work and financial support, CafeHusky would have been lost.

    Over the past couple of weeks, I’ve been working to migrate the site to a free cloud compute instance so that Woodschick and Dirtdame no longer have to fund it. At the same time, I’ve updated the site to a current version of XenForo (the discussion software it runs on). The previous version was outdated and no longer supported.

    Unfortunately, the new software version doesn’t support importing the old site’s styles, so for now, you’ll see the XenForo default style. This may change over time.

    Coffee didn’t document the work he did on the site, so I’ve been digging through the old setup to understand how everything was running. There may still be things I’ve missed. One known issue is that email functionality is not yet working on the new site, but I hope to resolve this over time.

Case Cracked from Kickstarting...

Halls has a set of cases. 2004. JR also I believe. And no the case that the clutch cover bolts too is not the same. So the cares are not the same. That big cover gasket is different. But I have a 04 and 06 torn apart right now. I will look thud afternoon for ya

I talked to Halls and they gave me a good price on it. Are you saying the stock clutch cover won't fit new cases? I'm a bit confused. Let me know what you find out.

I hope you do decide to rebuild it. The rest of the bike looks in great condition and is pretty well kitted out.

It probably is one of the better options since the motor will be completely rebuilt at that point and it will be a brand new bike basically. It does have a lot of awesome bits I would hate to lose such a well sorted bike. Well it's not that well sorted lol I still fear for the cases cracking again though even with the updated kick starter. Ill have a final decision on everything hopefully by next week as im going to tear apart the motor this weekend and see if anything else besides the cases is damaged.

a) rebuild and keep
b) rebuild and sell
c) too much to rebuild, part out

Ill post up asking for cases in the classifieds.

And thank you everyone for the advice and help so far this has made it a lot easier to deal with. Still sucks though :banghead:
 
I wish the kit to solve this problem had been installed on my 2009 TXC450. In the fall of 2010 my wife and I were on a trail ride. I got a little ahead of her and turned off my bike. She rode up, I dropped my foot on the kickstarter and "THUNK", the same thing happened to me. A boss for the kickstarter broke off, cracking the center and left cases. My local dealer said, $1,000 minimum to fix it and I started parting it out. My avitar is still a nice tail shot of the bike, but I am riding a WR144 and a Yamaha YZ250F now instead. Still miss the 450 top end sometimes, but the little bores are really better for 90% of the woods riding I do.

Ok here you go. 06 and 04 cases match up. The black case is the 06 that I powdercoated. What I do know is if you use a 04 right side outer case you must use a 04 right center case. And vise versa. On the right side Like in the photo another cover bolts up. Then your cluch cover goes on. Follow??

Ok found a pic. This bolts to the right side center case. If your right side center case is a 04 you need a 04 case like this.
If you right side center case is a 05-10 then you need the cover in tge pic to match those years.

Wow I can't believe it's still a problem on newer models, that is horrible!!! Why even put a kick starter on the bike if the failure can be so catastrophic you would think of all things that could be done right. Fun bikes though I can't deny it.....

OK I get it now, thanks! Didn't realize the case was actually three pieces, thanks for checking for me. Great job on the powder coating by the way!
 
Wow, good luck in your fix, just I need ask how you happen this I dont want that happens on m bike, in special here in my country is not dealer for that brand
 
That sucks,but is not unherd of look up the honda crf450x- That said I have and will continue to have an 04 TC450 that does everything I can imagine except having a skilled rider, but it sure makes me look better than I am.

my advice repair it :D on ebay i have buyed a guy the head cylinder and cylinder for a part valve, if you want i can provide you the email of he and you can ask for the engine its complete just cylinder and head i got that,

So I looked at the bike over the weekend and with desmo's kindness it looks like a repair is in order. The left side case is in good condition the crack only went through the two right side cases.

All I need now is an 04 right center case, the updated kick start and gaskets.
 
My 04 TE450 just kicked the bucket practically.....the case cracked while kickstarting it today. See below....

Anyways i'm thinking of swapping in a used/new motor instead of rebuilding the bottom. Not sure what is the best route just yet. A new motor sucks since I just had the stainless steel valves put in, heavy duty springs, and the cylinder honed with new rings. What motors would fit the 04? Thinking of just cutting my losses completely though if anyone is interested in parts or the thing as a whole...........Anyone have the cost for something like this? Or the cost of the cases and labor? Man this sucks........
