  • Hi everyone,

    As you all know, Coffee (Dean) passed away a couple of years ago. I am Dean's ex-wife's husband and happen to have spent my career in tech. Over the years, I occasionally helped Dean with various tech issues.

    When he passed, I worked with his kids to gather the necessary credentials to keep this site running. Since then (and for however long they worked with Coffee), Woodschick and Dirtdame have been maintaining the site and covering the costs. Without their hard work and financial support, CafeHusky would have been lost.

    Over the past couple of weeks, I’ve been working to migrate the site to a free cloud compute instance so that Woodschick and Dirtdame no longer have to fund it. At the same time, I’ve updated the site to a current version of XenForo (the discussion software it runs on). The previous version was outdated and no longer supported.

    Unfortunately, the new software version doesn’t support importing the old site’s styles, so for now, you’ll see the XenForo default style. This may change over time.

    Coffee didn’t document the work he did on the site, so I’ve been digging through the old setup to understand how everything was running. There may still be things I’ve missed. One known issue is that email functionality is not yet working on the new site, but I hope to resolve this over time.

I'm going to give a little background here and share some pictures before I get started.
The bike you see here is in it's assembled state. This is "not" how it was when I purchased it. Things began looking bright for this cycle. A local racer either had bought it new or close to it. Well let me share its current state.......

The good:

Most of the parts are there
Front tire is like new
shock and forks aren't toast
Hinson billet clutch basket
Pro Circuit Works pipe
Renthal bars
brakes are good
Excel wheels (I'm guessing the factory wheels
good aftermarket air filter

That is about where that stops.... and now to the bad:

No clutch
Clutch hub fried
cylinder questionable
head needs checked for squish
piston junk
shift lever worn on wear end
rear tire junk
sprockets and chain worn out
plastic beat
Engine taken apart in many pieces
seat has small hole
front fender contacting clutch cable housing

This shows both the front and back of the cylinder wall and the pressure plate. Looks like It is going to need a bit of love. Does the cylinder appear able to repaired...That is my main question... I can feel a lip in the pressure plate, so I know its shot.
I'm. Pondering going to a 144 cylinder. What would I need to get to use a 09-13 cylinder on the 2002 engine?

I imagine a potential consensus would be to part this bike.... I wouldn't learn as much from the experience, however...
My goal is to have this beast roosting by the middle of June...
 
My comment related to the "under $500" part. Otherwise, hope you get it going and like it. If you want to go 144, why not just send your cylinder off for boring and plating?
 
The ship has definitely sailed for hope of a 500 dollar budget getting it done. I know where I can get a 144 cylinder and head. The problem is they are for the 09-13.
Is the power valve area the change there or should I just go 165? I'm thinking if I want to run with my friends KTM dual sport I ought to go 165. Besides that shouldn't this bike run with a 250 4 stroke and then some in 165 trim?
 
Power valves have to match the same year range cylinder (00-08 or 09-13)


I had to replace a pressure plate a year ago and it was only about $20 new.

The clutch hub is bad as well. Quite grooved up. I could probably run with it, but like hell I'm gonna risk tearing up the Hinson clutch basket that came with the bike. The power valve part I understand. I'm wondering what other differences, if any, would prevent me from running the newer cylinder. I think I'll be better off going 165, but will I be able to retain the stock carburator.....

Im hoping to re-use the stock carb, but also wasn't there a keihin that works better too? 36 or 38 mm ?
 
After seeing a FBF fork/triple clamp setup on Bill's MC plus ebay store I am contemplating building a hybrid. running newer race ready forks, updating the swing arm and rear brake brake etc. Going to look into plastic options as well. I love the colors and graphics of the these bikes. I just want it to rip at the same track as the outdoor national race is held here in Indiana.

What's he looking for on lectron? I have an 04 125 in middle of rebuild and my old mikuni was a pain in the balls. Finicky some days perfect off the next.
 
I've also been looking at the tm designs chain guide. It would seem that even though I found some for a cr that are only supposed to work for 04- , they should work on my 02'. Or should I just run OEM? I'm probably going to run the oem slider cause their cheaper than a UFO which is also only listed for 04-. Is it common practice to swap to the newer swing arm? All the pivot parts seem to be the same.
 
I cannot post in real time so bear with me. I've come to the conclusion if aftermarket part cannot be had for the 02', its nothing some welding and creative machine work can't fix.
