I have damaged 1982 2040-xxxx cases. Can I use later year cases, like 85/86? They visibly look similar.

Not so fast.... The 85/86 125 case rear motor mount bushings are for a 14mm diameter swing arm pivot shaft. You need a set from 1983 and earlier also 84 L/C ones would work as they still used the 12mm diameter shaft.

Sorry, I'm not understanding the kick starter problem. Are you saying that it is impossible to have a kick starter? I have an entire 82 engine that I want to build into 85-ish cases.

Got some newer 125 cases. Found that the small end of the 82 clutch shaft has been enlarged at some year after that, as has the I.D. of the newer bearing. I'm in the process of having a sleeve fit to the 82 shaft to use the newer bearing. Will follow up.

In '84 the 125 finally got primary kick, I know the top ends will swap, but I have no idea what other changes were made to the cases to accommodate the different kick mechanism.

I have never heard of anyone putting the primary kick parts in an earlier set of cases, or anyone using later cases with the non-primary kick like you are doing. They may not have changed anything on the cases, or they may have. I guess you are going to find out for us,

Oh ya, this is completely new territory for me as I've done almost exclusively the primary kick 250/430/500 era. Oh, and my 1973 400CR I'm doing here: http://www.cafehusky.com/threads/1973-400-cr.34913/. Also a brand new model for me. It's sometimes fun to learn new stuff, and sometimes it just hurts!

The 'later' 125 cases I found were in such great shape I decided to go with it. Then found the trans shaft hurdle, and it looks like that will solve nicely. If I next have to look for a primary kick setup, well, so be it. That would be a great upgrade anyway. I looked at the fiche and it does appear to have occurred in 1984. Thank You Kartwheel68 for pointing that out.

Intending to do a build thread on this one when I get closer to assembly time. Now just collecting parts.

Update: There are a couple differences between my 82 cases and the 84 I bought to replace them. First, you can not put the non-primary kick system into the 84 cases, nor can you put the primary kick system into the 83-older cases. So, for now, I'm building the original 82 cases, trans, and non-primary kick system, just as it was, stock. I'll keep my eye out for an 84 donor 125 for the future building of a primary kick motor.
